How Smart Foam Design and Fabrication Cuts Shipping Costs

What do we mean by smart foam fabrication? It means selecting the right foam material for the job and fabricating it to the exact size your product requires. This reduces excess material and saves you money on shipping. What’s right depends on what you’re shipping and your budget.

We Start with Material Selection

Fully customized foam packaging saves money on shipping by reducing dimensional weight, preventing product damage, and eliminating excess void-fill materials. Every right-sized box starts with the material inside. Selecting the right materials for your project is where every Amcon project begins. You share your project requirements, and we provide options that meet your specifications and budget. Clients will often bring in the product they’re shipping so we can create a foam packaging solution based on its exact dimensions. Whether you need high-end foam solutions for customer-facing POP products, protective foam resistant to moisture, electrostatic discharge, or hot or cold temperatures, or a budget-friendly option, we can help.

Getting it Right the First Time

Right-sized packaging is a popular topic in the shipping industry. Supply Chain 24/7 notes in The Importance of Right-Sized Packaging in Reducing Transit Damage that an oversized box allows products to shift even during routine handling. That movement is a leading cause of transit damage. A properly sized box holds the product in place and absorbs shock instead. Major carriers frequently use dimensional weight pricing, so smaller packages often cost less to ship because they take up less space on delivery trucks.

Foam Engineered to Reduce Waste and Cut Costs

Our engineering team designs every foam packaging project. Once you select the right foam for your application, they customize the packaging to meet your project’s requirements and specifications. From limited-run parts with complex shapes and accessories to cost-effective packaging for large production runs, our team does it all.

Our State-of-the-Art Fabrication Facility

Cutting costs and cutting foam go hand in hand. With our state-of-the-art fabrication facility, we can fabricate your custom foam project to your exact specifications. This saves you money on shipping and time spent dealing with damaged packages.

Amcon Foam can waterjet cut, high-speed die-cut, contour cut, slit vertically and horizontally, and wire cut. We also have many custom-built foam fabrication machines and devices for customer-specific applications. This broad range of custom foam fabrication capabilities helps us match the best fabrication method to your part.

Abrasive Wire-Cut Foam

Abrasive wire cutting uses a continuous wire with a fine abrasive surface. The wire moves at a controlled speed and tension, so the cutting process removes material with minimal heat and low mechanical force, keeping edges precise and uniform. This process expands our ability to fabricate high-quality components for packaging and OEM assemblies that require accuracy, material integrity, and clean edges.

CNC Routing & Pattern Cutting

When a part requires tighter tolerances or repeatable detail across a production run, we use our CNC routing machines. A programmed toolpath moves a cutting head along multiple axes, carving shapes, pockets, and contours into foam sheets or blocks. The process is fully digital, driven by CAD design files that define the part geometry. This makes CNC routing well suited to industrial and precision parts where dimensional accuracy and clean features are essential. We also use it to build foam kits for products that ship with multiple components. CNC routing creates exact-fit inserts that hold your product in place, keeping package dimensions as small as the part allows and minimizing transit damage.

Contour-Cut Foam

Contour cutting handles smooth, complex contours exceptionally well through multi-axis motion. There are two primary types of contour cutting: horizontal and vertical. Our vertical cutting machines are best suited for producing foam pads or inserts with internal cutouts, precise pockets, and parts with variable cross-sections across their width. Horizontal cutting machines allow us to cut full-height foam pieces with curved, angular, or asymmetric exterior profiles for heavy-duty OEM components, cushioning layers, or unique branded packaging.

Both methods are compatible with a variety of foam types, including polyurethane (PU), polyethylene (PE), cross-linked PE (XLPE), and others. Contour cutting produces custom-fit inserts that conform to the product’s shape, keeping packages better protected during transit.

When to Use Convoluted Foam

Foam convoluting is a converting process that shapes foam into a contoured “egg-crate” profile to enhance cushioning, airflow, and surface contact. The peaks and valleys improve airflow, distribute weight, and provide lightweight shock absorption. This converting method offers a cost-effective packaging solution for electronics, medical devices, and industrial tools.

When Die-Cutting Is The Right Process

From industrial gaskets and seals to custom packaging inserts and cushioning components, die cutting efficiently produces flat foam parts. Foam die cutting uses a custom-shaped steel-rule die to cut foam into consistent shapes and sizes quickly, cleanly, and at scale. For high-volume repeatable projects, die-cut foam packaging can reduce shipping costs by producing foam parts sized precisely to the product and reducing dimensional weight.

Waterjet Cutting

We operate 5 waterjet cutting machines in our warehouse. Waterjet cutting is a custom foam fabrication method that uses a high-pressure water stream to slice through foam cleanly and accurately, making it ideal for intricate components, protective packaging, and complex geometries. It cuts fine details, curves, and tight corners cleanly and consistently. Waterjet cutting is a nesting-friendly process. Our team uses software to optimize material layouts, ensuring that you get the most parts per sheet and reduce foam waste. This lowers your total production cost.

How Custom Foam Solutions Save on Shipping

Our fabrication team minimizes waste and improves packaging efficiency across your shipping operations. Because your packaging solution is tailored to your product, you waste less material and lower shipping costs.
